Want to know what 32 silicone/foam moulds for cosplay armour looks like?All the Moulds made and used for the Lt Sasha Kaidanovesky armour. Lt Sasha Kaidanovsky (aka lillykitten) in the Oz Comic Con (Melbourne) Cosplay competition.

There was so many amazing cosplayers, costumes and skits, we were so grateful for the chance to even enter. The end results were awesome though, 5 winners (two groups, 3 single cosplayers) and Lillykitten was one of the winners.

Oz Comic Con Sunday, right after the Cosplay comp, we managed to wrangle these guys into one spot for a group shoot!

It’s been nine months in the making, three months of preliminary preparation, researching images, textures, fabrics, buckles and character canon, planning how we were going to do it all, then six months of implementation, body forms needed to be made, sculpting the pieces and casting them, patterning out, sewing the dying the undersuit, painting and finishing the pieces, not to mention eight months gym and boxing- which had a rather unfortunate effect of shrinking Lilly out of the body casts, making several pieces sit too large on her, hair cutting dying, styling, make up, recruiting an army of spotters to keep the armour safe at the con and the final week long run of solid finishing up works and very very little sleep

But we made it to Oz Comic Con, super tired, stressed and worn out, but we made it! 

It felt like a mammoth effort, but the end result was worth it, Lillykitten looked amazing, and the armour held up too two full days! (even if she couldn’t sit down)

We haven’t quite finished, there’s still a helmet to go, which involves animatronics, a little maintenance, as a couple of unforeseeable problems arose upon long term wear and some ageing up effects for the undersuit, but it’s presentable and did a fantastic job this weekend!

We’re getting closer to Comic con now, so this is a small catch up on what we’re up to on the Sasha Kaidanovsky armour.

The sculpting of all the parts (besides the helmet) has been finished, and the last few parts are in the process of moulds being made.

What’s cast has been trimmed, and a first test paint made. the green is way off (but we’ll be fixing that). 

And the last Photo shows a bunch of the casts ready for their under-coat.

A peek into the casting side of our Sasha Kaidanovesky Drive suit armour from Pacific rim.

After a supply run to catch up on moulding supplies, I had a pile of moulds to be made! 

I cast out in a little shed in the backyard, it isn’t much, but its dry, clean (when i’m not making a mess) and allows for some storage… Majority of my storage is not seen in this picture, it all happened to be hidden from the camera angle. but I have mould, Resins, foams, silicone Supplies etc storage to the right hand side, and what dosnt fit in there.. (or currently in use) is at hand.

Next we have the examples of the ‘detail’ layer of silicone on both the knee-cap sculpt (on the left) and crotch guard (on the right). My silicone batch was going funny, you can see the difference a fresh batch made! (photo taken 24 hours after pouring! both were fully cured.) the pour on the left was setting up far to fast, the pour on the right, had ample time to spread and pick up the details before it set! - why the batch went funny I think was either Australian summer… and or age. it was frequently opened (often in hot humid weather) over the course of a few months.

Ninth, tenth, and eleventh piece of the Sasha Kaidanovsky Drive suit Armour: knee cap, and lower legs.

Started sculpt to finished sculpt.

After a failed plaster bandage leg casting. (seriously, plaster bandage hates me!) with much frustration, we tried a duct tape dummy again. the previous duct tape forms we’d made, all had been packed down, transported and then re-stuffed… This time once it was off our model, it was taped up there and then, taken out side and hard foam poured in! - the results were not brilliant, as the glad-wrap underneath the tape (as i’d hoped to be able to de-tape the foam at the end) was a bad idea! the glad wrap shrunk from the heat of the foam and de-formed bits…. but it was still ok enough for me to sculpt on - however i didn’t de-tape in the end.

so after scribbling all over the duct tape form, measuring Lillykitten up again to double check everything. I could start sculpting again!

First was the knee-cap. this i’d planed on sculpting on a flat board separate, until studying the reference pictures. it curved around the knee. so this was the first part to be sculpted on the new form.

Next was the lower legs. remember what i said about the glad wrap in the duct tape form? well one leg failed to cast bellow the knee… so i was left with only one calf to sculpt off. (but thankfully still have both thighs for the mirrored thigh armour.)

I separated the good lower leg from the form to make it easier for me to sculpt, and split it front to back, so i had an ‘inner’ and an ‘outer’ of the leg form, that could now be laid flat on a board, could be easily compared, and wasn’t going to crush one side when i rolled it over.

All sculpted was completed in Monster clay, over a duct tape form, filled with hard foam. 

This was so much funnier in my head…
